Description

Summary: A direct replacement for the small plastic plunger that activates the clutch safety switch on a 2020 Kawasaki Z900. Perfect for when the original part is broken or lost during a lever swap or other handlebar maintenance.

 

Description: I designed this model out of necessity after I broke the tiny original (OEM) clutch plunger while installing new aftermarket levers on my 2020 Z900. Instead of waiting for a replacement from the dealership, I decided the 3D printer was the perfect tool for the job.

 

What does it do? This plunger sits inside the clutch perch and presses a small button (the safety switch) when you pull the clutch lever in. This tells the bike's ECU that it's safe to start while in gear. If your plunger is broken or missing, you won't be able to start your bike unless it's in neutral.

Fitment: This was modeled and test-fitted on a 2020 Kawasaki Z900 ABS. It may also work on other model years or even other Kawasaki models that use a similar clutch switch design, but I have not verified this. Please compare the 3D model to your original part to confirm compatibility.

 

Printing Instructions: The durability of this part is critical for proper function on the motorcycle.

  • Filament: It is strongly recommended to print this in ASA or ABS for maximum strength and heat resistance. PETG can work, but may wear down faster. PLA is NOT SUITABLE for this application and should be avoided entirely.
  • Print Settings: For optimal strength, I recommend the following settings (as seen in the included print profile):
    • Layer Height: 0.16mm
    • Wall Count: 4
    • Infill: 15% (or higher for added durability)
    • Orientation: Print it on its side for maximum strength along the shaft.
