Here is a simple knight armor mask that I quickly designed for my 5-year-old son. It will also work for older children, as it is held by an elastic band.

 

The print settings are adjusted for ultra-fast and somewhat crude printing, which reinforces the "old medieval armor" look. I printed each plate in "ludicrous" mode up to about 50%, then switched to "sport" mode (I think it would have held up, but I needed to be sure to finish the print within the allotted time).

 

Please note:
 

  • The raft might be set a bit strong (should it be lowered to 2 layers?), especially if printing at normal speed. A blade is needed to detach it cleanly.
     
  • The overhangs are not clean; you will need to use a small blade or a file. Personally, this doesn't bother me, always in the spirit of a medieval mask (thus a non-"laser" finish), but if you want them perfect, you should add tree supports, for example.
     
  • If you want something a bit cleaner, you can position the seam differently on Object_1_A

The mask is in two parts, joined by tenons. It is better to glue the two parts, as the tenons will probably not hold over time. I applied a line of cyanoacrylate to the back along the joint line once the two pieces were assembled, on which I sprinkled sodium bicarbonate. The bond is instantaneous, forming a very strong resin. Fusion with a soldering iron would also work, but would be longer.

 

If you have a large printer, you can print it in a single piece (use the freecad file and export it as 3MF or STL then print).

 

I quickly painted it with an acrylic marker to give it an armor look, then I added an elastic band to hold it, notches are provided for this.
