After a lot of effort and help via the bambu forum I was eventually able to get this to print properly. Unfortunately, the print profile is such that portions under the beard cannot print properly with tree supports. With small sizes you can get it to print properly but even then some supports are impossible to remove. By laying Chuck on the back of his head and using normal supports I was eventually able to print to a total height of 24.5cm (see pictures). My final big print was with elegoo plain white at a 0.08mm layer height. It took awhile but came out fantastic (if you ignore the support caused roughness on the back). Happy to share the profile if anyone is interested. forum link for support discussion: https://forum.bambulab.com/t/supports-failing-failed-print/224463

Printed in eSun+ bone white at 0.08 and changed the name plate. This (mostly) prints beautifully. The supports aren't too bad given the complexity and size (I printed max size for P1S). I still have some additional sanding to do though. Importantly, the print does mess up on the lower surface of the lower jaw, badly, but the print still completes. The last set of lower jaw supports fail and you get spaghetti. Because of the print angle, it still comes out fine but where those supports failed you can see the infill (see attached). This happened twice and I decided to just try and repair (waiting on delivery of a 3d pen and soldering set designed for smoothing). The same failure didn't happen on a small test print so having it fail on the larger version was disappointing. Otherwise, looks gorgeous. Too nice even with the problem to not rate 5 stars.

I was asked to print this model (link) from sketchfab user rossrobotics (published under a shareable license) for a coworker of my wife. I had to cut the model to minimize supports and print time. I was skeptical about how it would turn out but, as seen in the pictures, it came out shockingly great. Printed in bambu matte. If you're a fan of DS9, this is a great model. Now I have to print one for myself!
