Description

This is the result of an idea I had in mind for protecting a cap's round front-panel shape when you throw it into a backpack or other luggage bag on travels. 

 

Some caps can crush and return to shape just fine, but others, especially trucker-style caps (like many of those that I own) can easily get creased, especially if just loosely thrown into a backpack with a bunch of other items. Then once creased, it can be quite difficult or near impossible to get all evidence of the crease out, and the hat never looks as fresh again. 

 

So I wanted an item that I could stack with a few half-folded caps into a small protected bundle to toss in a backpack, with enough strucutural rigidity to protect the cap's round shape.

 

I started from an existing remixed upload from @user_1273864640 (designed with intention of re-shaping a ball cap vs. travel shape protector), and made several modifications towards the “travel shape protector” functionality I was looking for, but ultimately ended up going back to the drawing board and remaking it from scratch in CAD to really suit the specific "travel shape protector" functionality I was seeking. After several progressive iterations on prototype prints, I ended up at a design that I'm happy with, and am now using with my trucker-style caps on travels. They are working great so far, no crushed caps!

 

Design Features:

  • Somewhat universal shape for many types/sizes of ball caps, but also easily-scalable in slicer for slight custom personal size variations (profile includes a slightly smaller and slightly larger variant)
  • Stackable design for stacking several half-folded caps into a small bundle to travel with
  • Circular/ovular hole openings reduce overall weight, while maintaining round structural rigidity
    • Upper central hole is located to help preserve the crown tip on trucker-style caps (prevent the pointy bit from getting crushed, since it sticks out slightly more than a traditional round ball cap shape)
  • Flat brim at the base is a feature I included for when two or more caps are stacked on top of each other with one of these protector guards in-between. It helps protect the bill of the lower hat from any skin oils/residues leftover on the adjustable headband portion of the upper hat
    • I've also unfortunately learned this lesson the hard way…some hat fabrics will soak that up and leave an oil stain (which basically ruins it in my opinion)
  • Rounded edges all over to protect cap fabrics (prevent snags and tears)
    • I still sanded mine a bit after printing to get them as smooth as possible
  • Tree supports are turned ON, and in my opinion are necessary for this to really come out cleanly. 
  • Outer brim is turned ON for adhesive purposes during the print (there's not much bottom surface area on the model in contact with the bed), but I've spaced it a bit further away than default settings to make it hopefully easier to remove while still serving its purpose
    • Any leftover bits of the brim can be easily removed in a few passes with a deburring tool
