Description

TPU replacement rubber protectors for Thule Aero bars.

 

When I got my Thule bars there was sections of the rubbers missing from old bike racks and this led to whistling and wind noise which has been a constant annoyance. I decided enough was enough until I saw the price of new replacements so I realised it would just be easier to make my own.

My design is made of 320mm long sections that that slip into the bars and are trimmed at the end to match the end cap. 
They were a tight fit so I used some WD40 as a lubricant and carefully bumped them along the rails with a block of wood and a mallet. 

The supports are a bit of a paint to remove and the best way I found was to gently cut between the support layers and the trims with a Stanley knife and use a small set of pliers to pull the supports off. I have the top and bottom Z distance on the supports a little to help with separation but TPU is not the easiest to remove supports at times.  

Plate 2 is a very short section so you can print a test fit model for your bars to make sure they are the same gutter profile.
